When 'Good Enough' Packaging Cost Us $22,000: A Quality Inspector’s Story
It Seemed Simple at First
Back in Q1 2024, I was reviewing a specification for a new client — a mid-sized medical device company. They needed a custom plastic container for their diagnostic kits. The spec looked standard: a polypropylene tub, clear lid, tamper-evident seal. They had a quote from a supplier in Asia that was 30% under our price.

We fast-tracked a tooling adjustment on our side. The retool cost? $18,000. Add shipping and the client’s internal testing delays — total impact: $22,000. And that’s before the reputational cost of having to explain to their customers why shipments were delayed.
The irony? The Asian supplier’s unit price was $0.81. Ours was $1.15. On a 50,000-unit annual order, the difference is $17,000 — less than the cost of one mistake.
The client signed a 3-year contract with us after that. Not because we were cheaper. But because we had the tolerancing protocol in place — and the willingness to break a spec into “standard” vs. “critical.”
What This Taught Me About Packaging (and Trust)
I run a blind test now with every new packaging project: same product, two vendors’ packaging, one with a tighter spec on critical dimensions. Even if the visual difference is imperceptible. I once did this with a metro boomin poster project (yes, a client in promotional print). The client couldn’t see the difference at arm’s length. But when we tested the glue strength on the poster tube’s end caps, the “budget” tube failed in 24 hours of vertical storage. The better-spec tube held for 14 days. Guess which one they chose for the final run?
I’m not a logistics expert, so I can’t speak to global shipping routes. But from a quality standpoint: if the packaging can’t survive the first mile, it doesn’t matter how cheap it is.
Honest Limitations: When 'Better Specs' Aren't Worth It
Now, I should be honest. This approach isn’t for every client. If you’re shipping non-critical items (think: T-shirts, dry goods, simple trinkets) in a standard box, paying for ±0.1mm tolerances on a plastic container is overkill. I’ve told clients that to their face. “You don’t need Greiner for this.”
But if your product needs to be sterile? If the container is part of a regulatory submission? If your client base includes labs or hospitals? Then the difference between “good enough” and “right” is measured in lawsuits, not millimeters.
Per FTC guidelines on environmental claims, you also need to be careful about marketing “recyclability” without substantiation. A container that’s 0.2mm too thin might not even survive the material recovery facility’s sorting process — and then your “recyclable” claim is misleading. We check that at Greiner. I still kick myself for not asking the client those questions earlier in Q1 2024. If I’d pushed harder on their end-use environment, we might have saved them the $22,000 redo. That’s on me. It saves multiples of that in headaches.
And that’s the lesson: packaging isn’t just a container. It’s a promise. And promises need to be specified down to the millimeter.
